   As part of the new customer image, the koala assemblies produced by Electro-General Plastics in Grove, Ohio, feature a curved structure with embedded graphics, creating a strikingly rugged experience.

   Each part of the component is made of ABSWeatherPro™ T-30 with a red metallic effect. This material has good weather resistance and high impact strength. The sheet thickness for the inner and outer koala ears is 0.118", and the sheet thickness for the koala insert is 0.177". A metal bracket is placed between the inner and outer koala ears to enhance strength and facilitate on-site installation. MP55420 structural adhesive is used to bond metal to ABS, and 1707 Weld-on adhesive is used to bond ABS to ABS in the koala assembly structure. Many adhesive brands were tested when bonding the koala ear parts. The 1707 ABS base (Weld-on adhesive) turned the external color to orange, and here the outer and inner ears use a tight fit. 100% silicone is used in these tight areas. This method is used to fix the three parts, namely the inner ear, outer ear, and internal metal bracket, together to form a durable component.
    The koala assembly is installed on the column. Some components do not have inserts because some columns are wider than the inserts. The inserts can float freely, allowing one part to be used with various column specifications.
    A water-cooled aluminum production mold was used on a four-frame rotary thermoforming machine. Three molds were used to produce the total assembly parts. 2-cavity inner ears, 2-cavity outer ears, and 1-cavity inserts. The koala outer ear mold was a challenge because it had a zero-degree draft angle and had a seamless appearance after assembly. All parts were trimmed by CNC machines to achieve precise tolerances.
